Is it normal for a wiring harness to break after being plugged and unplugged 500 times
05/09/2025

Breaking after 500 uses is considered "premature failure" and is abnormal.

The industry benchmark is there:

Automotive low-voltage connector: ≥ 50–100 cycles can meet the 15-year lifespan of the entire vehicle

Industrial/test-grade connectors: ≥ 500–1,000 cycles is typical

High-frequency or military connectors: ≥ 5,000–10,000 cycles is not uncommon

Therefore, if your wire harness/connector experiences poor contact, breakage, or looseness within 500 cycles, it can generally be concluded that:

Selection error: Using low-cost terminals with a lifespan of only 50 cycles in a scenario where they are frequently plugged in and out.

Process defects: The terminal plating is too thin, the material is too soft, or the crimping height is insufficient, leading to early wear and tear.

Rough handling: Rough insertion and extraction, lateral force, and environmental corrosion can all reduce the lifespan by half.
